How can high precision be achieved in MIM manufacturing?

Complete Control Strategy to Achieve High Precision with MIM Metal Injection Molding

The biggest challenge of MIM lies in the 15%~20% bulk shrinkage during sintering. High precision is essentially achieved by controlling uniformity across the entire process: stable feedstock → uniform green part density → distortion-free debinding → consistent sintering shrinkage. Combined with mold shrinkage compensation, post-finishing correction and SPC control, standard MIM can reach a dimensional tolerance of ±0.3%, while critical features can achieve ±0.02~0.05 mm.

1. Stable Feedstock (Raw Material): Foundation of Precision

Batch variation of feedstock will directly amplify dimensional deviation after sintering.

1. Metal Powder Selection

  - Particle size: 2~25 μm with narrow particle size distribution (Span 1.2~1.5). Gas-atomized powder is preferred. Strict oxygen control to avoid inconsistent sintered density caused by oxidation.

  - Powder morphology: Near-spherical powder for stable flowability and tap density, minimizing filling differences between batches.

2. Binder System

Adopt low-residue and uniformly removable binders (catalytic debinding grade widely used). Ensure homogeneous mixing of powder and binder without agglomeration. Use rheometer to monitor feedstock viscosity; batch viscosity fluctuation is controlled within ≤±8% to guarantee consistent flowability for every injection shot.

3. Compounding & Pelletizing: Twin-screw compounding ensures uniform dispersion of metal powder in binder, with consistent composition for each feedstock pellet.

2. Mold Design & Manufacturing: Pre-set Shrinkage Compensation

MIM mold cavities must be oversized to pre-compensate sintering shrinkage. Shrinkage rate depends on material, wall thickness and geometry; a single fixed value cannot be simply applied.

1. DFM and Moldflow CAE Simulation

  - Gate placement preferably on thick-wall sections to ensure uniform filling and packing, preventing density gradient (uneven density = non-uniform shrinkage + warpage).

  - Optimize runner, venting and cooling channels to reduce weld lines, shear stress and in-mold temperature difference.

  - Identify datums and critical fitting holes/shafts, prioritize compensation accuracy for key features.

2. Precision Mold Machining

5-axis milling + wire EDM + grinding. Key cavity dimension tolerance ±0.005 mm, Ra≤0.4 μm. Equip mold with precision mold temperature controller, mold temperature fluctuation controlled within ±1℃ to reduce residual stress in green parts induced by cavity temperature difference.

3. Shrinkage Compensation Strategy

Measure the actual material shrinkage curve by dilatometer (DIL) first, establish a 3D shrinkage database of material-wall thickness-temperature for non-linear compensation. Shrinkage rate varies between thick and thin sections; cavity cannot be scaled up by simple proportional expansion. For multi-cavity molds, balance temperature and runners across all cavities to reduce inter-cavity discrepancy.

3. Injection Molding: Control Uniform Density of Green Parts

Target: Stable weight, uniform density and low residual stress for every molded green part.

1. Stable barrel/nozzle temperature to control feedstock viscosity; maintain constant mold temperature to avoid uneven local cooling rate.

2. Segmented control of injection speed, pressure and packing profile. Adopt closed-loop control with cavity pressure sensors for stable packing, eliminating short shot, sink mark and flash. Pressure fluctuation limited to ±2~3%. Monitor green part weight shot by shot as an in-line indicator.

3. Proper cooling time to reduce residual stress of green parts. Careful handling and transportation of green parts to prevent collision and deformation.

4. Debinding Process: Slow & Uniform Binder Removal to Eliminate Distortion

Excessively fast debinding generates internal gas and stress inside green parts, leading to cracking, warpage and scrap.

1. Catalytic debinding (POM system) is preferred, debinding rate ≤0.5 mm/h, followed by vacuum thermal debinding to remove residual binder with controlled heating rate.

2. Protective atmosphere and furnace dew point control. Maintain extremely low binder residue; residual carbon will alter sinter densification behavior and result in dimensional drift.

3. Dedicated support fixtures for large / thin-wall components to support weak features and prevent deformation under self-weight.

5. Sintering Process: Uniform Furnace Temperature Field & Atmosphere for Consistent Shrinkag

Sintering is the final dimension-setting step of MIM. Non-uniform furnace temperature is the primary cause of warpage.

1. Furnace temperature uniformity within ±5℃. Stepwise heating with stable constant temperature in high-temperature holding zone. Control heating rate to suppress abnormal grain growth.

2. Atmosphere options: hydrogen / nitrogen-hydrogen mix / vacuum. Strict oxygen and dew point control to prevent oxidation and carburization.

3. Sintering Fixture & Loading: Use flat, low-creep ceramic / graphite setter plates. Add support jigs for thin-wall and slender parts. Maintain proper spacing between components to avoid mutual radiation interference.

4. Achieve high sintered density (≥96~98% theoretical density). Higher density brings better dimensional stability.

6. Post-Treatment: High-Precision Correction

1. Sizing: Cold pressing sizing after sintering to correct flatness, roundness and hole diameter, further tightening local tolerances. It is a common method for precision MIM. Control sizing allowance to avoid springback.

2. Selective limited CNC machining: Only fine turning / grinding / honing for a small number of critical mating surfaces. Full-part machining is not recommended as it negates MIM advantages.

3. HIP (Hot Isostatic Pressing): For parts requiring higher density and low porosity, improving material homogeneity and indirectly enhancing dimensional consistency.

7. Quality Control & SPC for Stable Mass Production

1. First Article Inspection + Shrinkage Calibration: Mold trial → debinding & sintering for actual shrinkage measurement → mold revision for compensation value, iterative optimization.

2. In-line SPC: Monitor green part weight and injection profile. After sintering, sample inspection of critical dimensions via CMM / optical comparator, perform Cpk analysis to identify dimension drift.

3. Distinguish critical dimensions from non-critical dimensions. Do not tighten tolerances for all features. Prioritize assembly datums and fitting holes to lower difficulty and cost.
